Abstract

The objective of this research is to model a roll forming process based on experimentally determined measurements. The primary purpose of the finite element model is to enhance understanding of the causal relationships involved in the manufacturing process. Usually, fine-tuning of the forming process is solely based on experiential knowledge of skilled personnel. In order to establish the fine-tuning process on the foundation of fundamental causal relationships, it is advisable to investigate the relevant effects via models and experiments. Given the prior experimental studies, this research focuses on generating and comparing simulations. Furthermore, several optimizations aim to minimize computation time. The model is developed using Abaqus CAE 2019 and is subsequently compared with the values from an existing COPRA simulation as well as experimentally obtained data from the real experiment. A comprehensive literature review is conducted prior to simulation creation to obtain an additional overview of relevant causal relationships and to verify the measured values from the experimental setup. Subsequently, the model setup is described with its significant settings. Finally, the model is compared with the data from the real process to evaluate the quality. The developed model already enables the simulation of a roll forming process. In order to further improve accuracy, additional experiments and model developments will be necessary in the future.
